I cant seem to find a hole saw deep enough so that it doesnt " bottom out" on the center pipe..

I'm not sure, but I used 3/4" hole saw and made 3 cuts, which weakened the baffle to the point of structural failure, then yanked it out with a coat hanger.

I make them by cutting the short blade in half and welding a 30" length of same size tubing in the middle. Grind down the O.D. and have at it. Get in line to borrow the one floating around if you don't have access to a welder.

For the first baffle, wiggle the tube around with your fingers, the 2 tack welds will break in about a minute. Then hole-saw it. Next 2 baffles are hardly in there, tap them with a rod and they will come right out.

Yogi is inline after me. Think about doing the complete gut and rebaffle route. I was beating on the pipes the other day with a rod and a bfh, and I moved that perforated steel lining. How much did I screw up?

From what I can figure, the baffle assembly is 1 piece made up of a perforated tube with 4 baffles. The whole thing is slid in and the 2 end baffles are welded to chrome pipe. Or maybe 1 end baffle is welded in, perf tube slid in, other end baffle welded in. How far did it move?
