No, did'nt have a repair THAT elaborate, just a steel 1/8th inch "sleeve" fabricated to a close tolerance fit, then tapped it over the boss and applied JB weld...repair looks good, and the sprag clutch shipped yesterday (the 25th)...should be here in a few days maybe...

I suggest THAT mod for EVERY America and Speedmaster! Well worth the money, just a matter of time peeps....My bike is starting and running fine now..Sprag clutch fixed it...

So I'm installing one of these. First time inside the motor so just a bit apprehensive. Get to the part of sliding off the clutch cover and it seems to be hanging on the gearshift shaft. Much tugging and pulling later it just pops off, probably just like it should have to begin with. Get to looking around and I notice the shaft is slightly bent. Any body ever seen this? I couldn't have bent it while wrestling with the cover, could I have? I'd like to think it's sturdier than that. Maybe it happened when I was kamikazied by the deer a few years back. How big a deal is this?
Anyway got the Safe-Start piece on and I'm letting it cure. I'll be reassembling in the next week or so. So what's the best way to get the new gasket on? I'd like to get it right the first time for a cahnge.

If the shaft isn't bent badly enough to cause a leak or bind I wouldn't worry about it. You can put some strategic dabs of silicone to hold the gasket in place until assembled.

Yes, there will be some oil, have a drain pan ready. It is a wet clutch after all.

Got the cover off... Yeah it's buggerwd. Will post some pics once I've stopped crying... Something's slipped and is eating the case !

I know this is a little late to the game... A few years back I had the same problem with the boss on both the engine and the outer case crack and drop the gear and shaft out of position. My solution was to run a pin though the hollow shaft that holds the gear, drill a 3/8" hole in the center of each boss and reassemble. Coincidently I had the cover off for the first time last weekend and everything is fine, no wear or loose pin. I think it was a couple $100 when done, maily because I bought another engine cover and drilled that, the boss on the original was badly torn up and I was concerned it wouldn't hold. Anyway, I have added 15k miles to the bike since then including a trip to Key West and back with no issues. Considering I was being quoted for a new engine plus labor ...thousands of dollars, I thought this was the better alternative.

Thanks Max for the update. Didn't you post some pictures of the mods you made to the starter idler gear shaft and boss some time ago or was it another fellow? I read about this fix some time ago and wondered how well it lasted. Much appreciated.
