battery is brand new. diode test on regulator/rectifier shows .555 ohms on all three, and the alternator produces voltage at all three points. still, it won't go above 12.4 volts. wtf am i missing?

A good wiring harness, good connectors and a good RR. I fought this problems for years Check this out upgrade I finally broke down and did this upgrade a couple months back after several batteries and many headaches over the years. She now puts out 13.3 at idle and charges at 14.3 at 1500 + rpm

this is probably what i'll be using so it's plug and play. my problem is still here, now. everything works. until it's assembled.

I'm not familiar with that item but Jack's upgrades at Roadstercycles are legendary. He has a few videos posted on his web site and is quick to answer emails> do a bit of research about his kit and the Yamaha R1 RR. Lot's of info on this site as well as Triumphrat.net. Best decision I've made, wish I could get back all those years of chasing the charging demon. Be sure to chase down all the connector's. Follow the stator wire to the connector. This has been known to be a problem problem

+1 on the R1 MOSFET from Roadstercycles. It's not just the superior RR, its the heavier gauge wiring, the waterproof heavy duty connectors and the direct battery loom which also make a huge improvement. The hot shot seems to be lacking in all of those areas and cost much more.

okay, i'll do the roadstercycles one. i know they're highly regarded from other bike forums. i should probably do the suzuki too, just for peace of mind.
edit: and might i say, thanks a lot, triumph for running the wires between the motor and the rear mount. now i HAVE to cut the thing.

No you don't have to cut. I thought I would have to cut because the plug from the stator connector doesn't fit through where the wires go (between the engine and the frame) but If you remove the battery the wires can be removed in their entirety out the side.

Wait... what? Mine goes between the motor and the mount. No way any of the connectors are slipping through there. And my battery is relocated under the seat.

If you ride a Speedy or America and your battery hasn't been relocated (as with a NARK) then the battery is mounted below the seat on the left side. The following only applies to the OEM position of the battery.
You are correct, the connectors dont fit through the space. If you remove the battery and battery mounting bracket then the wires slide out sideways out the side of the frame. It is hard to see how without removing the battery holder.

where are you measuring the voltage and how? I know my '04 shows 14+ volts at the console connectors but I've never measured it at the battery,
My first thought would be connectors.

Okay, yeah. Mine is relocated using the homemade bracket from somebody on this board who I can't remember. Dunno if that's a nark or not. Either way, the r/r will have to be cut to get it off, short of unbolting the motor from the mount.
And I'm testing at the battery. At the battery tender plug directly wired to the battery, to be precise.

alright, so my new r/r should be here tomorrow, are there any suggestions about how i wire it up? my thought was to just attach the plugs to where the stock one connects to.

If you got the roadstercycle R/R then it should come with its own wiring loom and instructions.
Connect the red positive (with the inline fuse) direct to the battery positive and the black earth either direct to the battery earth (black) or the main battery-to-engine earth which is on the back of the transfer case just in front of where the R/R sits.
The 3 stator wires connect to the same stator outlet plug (but only to the 3 yellow wires in any sequence) or use a new connector for the 3 stator wires if you want to improve on the cheap oem connector. Leave the positive and negative wires in the oem plug unconnected and/or sealed against possible shorting.

my roadstercycle unit came while i was at work. couple hours later and i'm getting 14+ volts with the choke on. and to reaffirm what a fine specimen of humanity jack is, he included my special request of a pic of a dinosaur riding a motorbike on the box. i've got a small collection going.

British customs. Jack actually photo shopped one together and printed it, bit its probably a bit too small to post a pic. And some chinese company sent a pretty cool one of a dinosaur jumping a dirt bike, also too small for a pic.
