I started the bike at home it started fine, I stopped at the gas station to fill up, tried to start it again, it won't start. i only hear clicking noise but never starts...
it is not the battery bcz the battery is new ,and the lights are bright... so somebody had to push the bike and i started it on the first gear and it started right away...
what could be the problem???

Sounds like you need to check the ground wire from the battery to chassis and slap a multimeter on to see how much juice the battery has and how your charging system is functioning while it's running.

What year bike is it? Is it a 06 or older? When my starter idler wheel shaft part of my casing broke that's what happened. It was fine and next start just clicking inside the engine. The starter was turning but the gears were not engaging.

I hope it turns out to just be an electrical problem.

This was my first thought too. Check the ground wire connection at the battery. I had intermittent non-starting problem when the bike was new, and it was just the ground wire bolt on the battery had worked itself loose.

Also, I wouldn't assume the battery is fine just because it's new...I made that mistake last year.

If the click you hear is under the tank and there is no click behind the right side cover, the problem could be in the alarm (if installed) or the blank plug that replaces the alarm. This completes the circuit between the starting relay (which also shuts off the lights while the engine is cranking) and the solenoid switch behind the side cover.
Something to try, pop the right side cover, make sure the bike is out of gear and use an old pair of pliers to jumper across the 2 big lugs on the solenoid. Be carful, the pliers will probably get hot! If the starter cranks the engine, the problem is in the solenoid, alarm circuit, relay under the tank or the wiring between them.

My relay went and when it did, starting was intermittent for a while. You could hear the clicking from under the tank. I jsut went to my local "Trick-Trucks" and they had a similar relay for $6. From my thread back in May:
My local "Trick Trucks" had a 12V 40a Hella relay (SPTD type). $6 bucks. That did the trick, she fires every time. Now if only I had some dry weather here for my vacation week...

the bike is 2004 with about 4500 miles on it.
Today, when i jumped started the bike from my car it started right away... so it sounds like a charging problem?

the ticking is under the tank, I don't have and alarm on the bike, when i jumped started the bike with my car today it fired up right away... could it be that the battery is not charging due to a stator/rectifier regulator problem?

0n my 2004 the lights don't shut off when the engin is cracking does the relay comes with the bike or you have to install it? thanks

Sounds like the relay is engaging, doesn't mean the output side is good though. Have you jumped across the solenoid terminals under the right side cover to see if you have a bad solenoid? Be careful, jumping the solenoid can produce some scary sparks when it spins the starter.

Ok Still having the problem,
I replaced the Regulator/ Rectifier with a new one, put on a new battery,all fueses are checked ok...
at idle the reading from the multimeter is 12.35 V, at 2000 rpm it is 12.55 V and at 3000 rpm is 12.9...
that is not enough to charge the bike...
what else could be wrong???? should i change the stator???

I would go through the harness and double check every connection and test for broken wires with a continuity tester, double check the grounds. Then if everything checks out I would suspect the stator. Haven't heard of one going bad yet though, not that it can't, just haven't seen it yet.

Ian's right, a bad/corroded connection is your best bet. If you want to test the stator set your meter at ohms; you should see a small resistance between each of the three leads from the stator and no continuity to ground. Then setting the meter to AC volts you could test the unregulated AC output by checking between the leads, you should see something like 60~70 volts per leg (probably have to light it up to 3500 rpm to get that).
