I am happy to report the successful filing and installation of the Kuryakyn HD flush mount gas cap to my TBA. For some reason I was one of the only 05 TBA owners who these caps to not just spin on but with some good guidance from Dr PC, I was able to grind the grooves of the threads down a bit and wa-la, on she went. Thought I would pass along some pics for those with 06 and younger who are thinking of adding the cap. I love the look and the grinding was not too bad. Only do the grooves, wider and deeper, stay off the top of the threads. Took it slow and checked the threading on to the tank regularly (washing it first to remove the dust from the cap) so as to not take too much off. I could see on the cap where it was sticking, so could focus on taking a bit more on those spots. I used a Dremel like tool with a stone grinder attachment that was just about the perfect width for the gap I needed to make in the thread groove. I am a happy man.

Which gasket did you use?

And what is that to the left of the N indicator lamp (where the rubber plug ought to be)?

Looks good. The dremel tool was a nice touch for that application. Those things have 1001 uses.

Not sure if this would work but could use a little gun black or chalk or something to help fitting the cap. As Pharmboy said he could see where the cap was binding. Gun black does this when fitting a stock. You put it on the barrel and try the fit in the stock, everywhere that the barrel hits the stock some gun black rubs off so you know where to take wood off. Same idea could be used on the cap if careful not to get any in the tank.

I used the wider gasket that came with the cap. I tried the original gasket off the OEM cap but it does not fit as flush to the new cap. Others have said that either gasket in the kit works. The brass item left of the N light is the daylight sensor for a Kissan headlight modulator. I have been very happy with the positioning for that as well.

For those looking to swap out. Dog did a great job on researching cost and vendors. It is in here on another thread. Prices can range from 35 to 45. Worth a look at the other tread.
